Expanding the Sweet Spot for Fuel Cell Forklift Fleets

Hydrogen fuel cell forklifts are not just an economical fit for mega-warehouses with fleets of 100 trucks or more. Nuvera’s PowerTap On-Site Hydrogen Generation Appliance is helping fuel cell power make sense for modest-sized fleets as well. For example, a Nuvera PowerTap-supplied fleet was able to switch to fuel cells with only seven reach trucks and 10 pallet jacks that consume about 25 kg of hydrogen in 24 hours. The daily cost savings achieved with a hydrogen-powered fleet easily justified the investment.

What PowerTap offers, in this and other examples, is an alternative to the burden of conventional hydrogen supply. Delivered hydrogen requires more permitting and more storage space than on-site production in addition to the significant cost of ongoing hydrogen delivery. PowerTap is proving the most cost effective solution for 25-150 kg/day. PowerTap has taken steam methane reforming – by far the most efficient process of hydrogen production – and scaled it into a technologically advanced and compact appliance.

Efficient hydrogen production is no longer just the province of large-scale chemical plants. Today, even modest-sized distribution centers, warehouses and manufacturing plants can produce hydrogen directly at the point of use – fueling lift trucks as quickly and easily as fueling a car at a filling station. That’s how Nuvera is helping expand the sweet spot for a growing fuel cell market.

Nuvera Fuel Cells Featured at CeMAT 2008 - Live Report

CeMAT this year is very well attended despite the higher than normal temperatures in Hannover, Germany. At the last CeMAT event there was only one fuel cell forklift on display. This year there are three fuel cell forklifts on display and one hydrogen powered ICE forklift. Also available for public viewing is a mobile hydrogen refueling truck.

Nuvera Fuel Cells can be found in two of the three locations at CeMAT displaying fuel cells. The PowerFlow PF5 can be found in the Still FMX-20 reach truck.

Hoppecke Batterien developed the hybrid fuel cell power pack used in the Still truck and displayed a cutaway of that technology in the front of the Hoppecke pavilion. Using nickel metal hydride batteries with the PowerFlow, Hoppecke has been able to realize a full two shifts of operation before refueling with hydrogen is required.

There was tremendous interest at all locations showing fuel cells. This crowd at one display is an example of that interest.

When fuel cell or hydrogen ICE trucks needed hydrogen, they just drove around the building to be refueled at this mobile refueler. Refueling there was quick and easy to give each truck a full tank of 350 bar hydrogen.

Fuel Cell Forklifts Come to Billerica

In addition to our fuel cell forklift proving ground in Topton, Pennsylvania, Nuvera has recently begun testing of its ReadyPower power pack here in our Billerica facility. The focus is on acceleration and braking, with special attention being paid to the regenerative braking system in place on most forklift trucks today. These tests will allow optimization of the hardware that Deka and Nuvera use to absorb the braking energy created (ReadyPower doesn’t have the large battery presence that traditional lead acid batteries do, as it stores its electricity in the form of hydrogen).

Fuel Cells for Forklift Trucks

As many of you know, Nuvera, and our partner, East Penn Manufacturing, have developed The Total Power Solution for the North American Material Handling market. What many of you may not know, however, is what exactly the “material handling market” consists of. It certainly affects us every day, as we shop in grocery stores, purchase goods from retail centers and even order shoes online. Material handling is the industry of storing, lifting and transporting goods in and out of warehouses or moving parts and subassemblies within a manufacturing organization.

 

The preferred mode of transport in most of these warehouses, distribution centers and manufacturing operations is the forklift, currently battery powered when used indoors and IC engine powered when used outdoors. In many of these high traffic settings, time is literally money, so the more time the forklift operators have on the floor, moving goods, the more productive they can be, which means higher revenues for the warehouse.

This is where fuel cells come in. In place of lead acid batteries, forklifts are powered by fuel cell/battery hybrid packs, that are never changed out of the truck, and can be refueled with gaseous hydrogen in under two minutes. This means 15 minute trips to change batteries, which can happen once or more per shift, are eliminated, and valuable floor space is added to the profit center by eliminating the battery changing infrastructure. Fuel cells make material handling more productive.
